How to Replace EGR Valve 2002-03 Mercury Mountaineer 4-6L

1. Removing the Engine Cover
Remove the two 11mm nuts from the engine cover
Lift the engine cover and unclip the hose on the back
2. Removing the EGR Valve
Remove the hose from the EGR valve
Loosen the nut on the valve with a 1 1/16" wrench
Remove the two 10mm bolts from the EGR valve
Remove the EGR valve
Pry off the gasket if necessary
3. Installing the New EGR Valve
Insert the gasket onto the EGR valve
Thread the bolts through the valve and insert it into place
Tighten the 10mm bolts to the EGR valve
Tighten the nut with a 1 1/16" wrench
Insert the hose to the EGR valve
4. Reinstalling the Engine Cover
Insert the engine cover into place
Clip in the hose to the back of the engine cover
Tighten the 11mm nuts to the engine cover

In this video, we're going to show you how to replace the EGR valve on this 2003 Mercury Mountaineer with the 4.6-liter V8 engine. It's the same part and similar process on the these Mountaineers from 2002 to 2003. The items that you'll need for this include a new EGR valve from 1AAuto.com, a 1 1/16" wrench, and 10mm and 11mm sockets, and a ratchet.
Start off by removing these two 11mm nuts. We'll just fast-forward as Mike does that. Lift the engine cover up and off. Then open up the clip on the back and pull the hose free.
Now your EGR valve is right here. You can just pull this hose off the top of it. It's held in with two 10mm bolts and then this large nut right here. You want to start off just using your 1 1/16" wrench to loosen up that nut. Then, after a couple turns with the wrench, it will loosen up enough where you can just loosen it the rest of the way by hand. We'll continue to fast-forward as Mike removes those two 10mm bolts. As you pull out that second bolt, your EGR valve will pull free.
On the left is the old EGR valve; on the right is the new one from 1A Auto. You can see they're identical and they'll fit exactly the same. Our old gasket came off right with the EGR valve, but if your gasket sticks to the intake manifold you'll need to remove any gasket material.
Start the bolts into the new gasket, and then start the bolts into the engine and tighten them up. Then line up that tube and twist that nut into place by hand. Once you get it in as far as you can by hand, just tighten it up with that wrench. Push this hose back into place, take your cover, and push it back down into place to make sure those clips push back in. Then replace those two 11mm nuts and tighten them up. Then push that hose back into the clip and close the clip.
